update:

New fuel pump fitted. Working great, fuel pump runs when starter pushed, fuel running back into tank.

But no kaboom yet.

Still have spark, but it seems to me that no fuel is getting into the cylinders....

I followed the troubleshooting flow chart in downloads right to the end, tested pin 9 and 12 on the black box. got a blinking light on the multi meter when I hit the starter. hmmmmm

connector onto the underseat computer not connected fully ???

this controls the injector operations ....along with a few things from the input sensors, like  the afm (in the air box ) and the temperature sensor near the radiator

keep that battery fully charged if you can ...ie dont let it get too low ...else a weld event on the starter relay might happen

good luck

Are the plugs wet?  That will indicate the presence or absence of fuel in the cylinder.  If there is no fuel, that could indicate injectors, but four bum injectors is an awfully unusual event.  One or two, yes; four, hmmmm.  Test and clean them

Maybe blocked fuel filter.  Or maybe you've swapped ingress egress hoses on the fuel tank when reconnecting.  Check your fuel connections.

You have two donor bikes.  Have you tried swapping parts?

hmmm frustrating state of affairs....

fuel is flowing as expected, fuel present at fuel rail, fuel cycling back into tank.

Spark is present.

constant voltage present at injector connectors when starter pushed (it goes all over, from 8-12v). Test light pulses at injector connectors at each revolution. Injectors show correct resistance when measured. Injectors have been ultrasonically cleaned and had all plastic bits replaced.

When plugs are examined, no evidence of fuel is found.....

Unless you have very long arms, have someone press the starter and stick your ear to the injectors. They should tick as they open and close.
Easier than removing them as an initial test.

Or fingers lightly on the injector body, you should feel the pulse when it opens/shuts with the pressure behind it.

hmmmm nope, no injector action at all, I took them all out to have a look.

They read 15.8 ohms...

when taking a reading for the constant 12v supplied to the injectors when the starter is pressed, should this just read out as a fairly constant 12ish v? As I said, my reading never settles and ranges from as low as 3v up to around the 11.8v mark...

I have re-cleaned up the under tank earth mounts. The entire loom has been deoxit-ed.

The pulse on the injectors when tested with a cheap test probe flashes almost imperceptibly. As the battery looses oomph and the rpm drops its alot more noticeable.

The Mrs is dragging me out into civilisation after lunch, so the stumps have been upped for the day.

The injectors should have a constant 12v to them even without the starter being pressed.  The ECU switches earth to make them open. Then removes it to shut them.
If you are using a digital meter it will be erratic that's just how they are.  You are better off checking the 12v when static with ignition on but no starter button then use an LED to check for earth pulses as it will turn on and off very quickly with the pulses but only while the fuel pump is running and engine turning over.

If the temp sensor is dead short to earth the computer will think the engine is over heated (over 113°C) and wont switch the injectors till the temperature goes down but it wont. Not saying this is likely but it's worth keeping it in mind.
If the engine is running over 711rpm it wont stop it but will refuse to let it start once it has been stopped.

sounds like an injector cleanup is  required

just a tip
there are a screen-mesh  type filters in the top of them ...

perhaps a soak in some carbi cleaner would remove some of the build up in there ?

else get the v8 kit of filters caps and rubbers ...for about 20

keep in mind some of the injector rubber rings are suposed to be just a little larger on the donuts   the top should be ok but the engine end could be tighter ?

good luck

reminder do not apply constant voltage to the injectors they will fail eventually

they are really only pulsed with a verry light duty cycle normally (earth switches them on not the positive whilst on bike )

good luck

So one of those test probes with a little globe in it wont do?

Im getting what could be described as 'pulsing' at the injectors (with a test probe) but i dont know if thats just from extra power being drawn by the starter each time it spins (because when the starter button is released, and the fuel pump keeps running for a few secs, the light stays solid and does not pulse anymore - when pressed it 'pulses') or if its what im looking for .

On the ECU plug I get constant 12v at pin #12 and #9, and getting the same 'pulse' with the test probe at those pins when the starter is hit.

Is this device the LED tester you mean, or are you talking about making my own little LED test circuit?

Perhaps, but all the filters are brand new, the injectors have been ultrasonically cleaned, and plus I dont hear/feel any valve actuation on the injector body when it should be opening/closing....

The injectors is powered by the injection/fuel pump relay, this relay closing it's contacts only when the starter button is pushed or the engine is running.

Floyd, as you measure the voltage to be all over the place, it could be the injection relay that is your problem.
As you have some part bikes...try to swap the relay....left, front in the relay
Box...be shure that the relay you put in have double output (87 x 2).

No longer than yesterday it was Scottish with a non running fuel pump in here,
cleaned the relay contacts......fuel pump runs.

So one of those test probes with a little globe in it wont do? Correct

Try to ascertain if the earth is pulsing from the ECU by disconnecting all the injectors put +lead on + of battery and - lead to pin 12 or the yellow/grey wire on the injector, crank the engine and it should flash once for each revolution of the engine in time with the firing of 2-3 cylinders

On the ECU plug I get constant 12v at pin #12 and #9, and getting the same 'pulse' with the test probe at those pins when the starter is hit. you should get 12v at both the pins without the starter turning the engine and when the engine is turning you should get a constant 12v with small variations (which you wont see with an LED) at pin #9 and a pulsing earth at pin #12 using the LED.
This pulsing earth may not be a very clear cut pulse it's just the nature of things. The bit above is the best way to check the earth pulse

Is this device the LED tester you mean, or are you talking about making my own little LED test circuit?
LED Probe  The LED in the meter should come on and pulse, you could use that or you own LED tester would be fine.

I have another temp sensor somewhere, may resort to swapping it in. It could be a wire pinched and shorting to earth, far more likely that than a bad sensor. They don't go dead short very often unless it is physical damage.

Quick update - sans photos.

- Awaiting a used set of K1100 injectors from Germany. Only need one, but got these 4 for $70 delivered.

- Bought a used Hitatchi angle grinder off Gumtree for $35, wish Id done it sooner

- Ground off busted heat shield mounts on 84 (old mount style) exhaust and cleaned it up. The metal cleaner stuff is awesome!

- Modified 84 exhaust mounting plate to fit newer post 86 footpeg brackets and rubber exhaust mount.

- Completed fitting exhaust

- Cut down K1100LT front fender to be a lot less shit. Painted it matt black.

- Replaced faulty water temp sensor.

- Rebuilt and rekeyed fuel filler cap

The list of remaining jobs grows smaller and smaller!

I wont be too far off my goal for completion, which was this week end (Alpine Rally Weekend..)

Spewing I missed out on a bargain of a sidecar....alas...

Made a headlight relay loom thingy....like most things I do, doesnt work the first time....

Dont know what Iv done wrong - to dark to go and test anything. Copied the eastern beaver kit, and used the wiring diagram at Ducks classicKbikes page....hmmmm Question

Around the World On a K100 - Page 11 Headli10

Should the earth wire on the old head light socket still need to get grounded somewhere, or is it now rendered irrelevant?

The new headlight socket is being grounded in a piggy-back fashion with the ground (pin 85), which is what I think the eastern beaver kit does....but Ducks diagram says ground it at the main earth point under the tank. In my child like understanding of this circuit, I dont think it matters either way....?

is that the finished article ?

it doesn't look as though there are enough bits in there .... nor the correct connections to the actual new headlight bulb socket
were you trying to relay both the high and low beam ?  ( very advised to relieve the current stress to the switches )

if you can take a closer more detailed pic ..im sure we can help you out a little ....horses for courses they say

Floyd, why didn't you ask.
If you can swing by I can leave my cheap ass knock off chinese beaver relay set on the front fence.
Just hang out the window and grab it.

Cost me $12 including postage. You can use it or copy it.

Gratis. still no guarantee it will work, but it is supposed to.

Its using 2 'mini' relays used for horns etc on the later bikes and K1100's. Tried it with 2 bigger 'normal' sized ones to with no luck.

Mate, mine only has one relay and I made some of the wires shorter, but it is still in the original configuration.

It is hanging on the umbrella stand at the front door.
If you find yourself out this way just grab it. I will leave it there for a week or two. Unless Ryde is easier for  you. I can take it to work.

Have been busy as a beaver lately, avnt got much bike work done....but its also reached that stage of the project where its all the details to finish....

* Still wating for my replacement injector to arrive so I can start the beast again...

* Switced over the fuel warning circuit boards in my instruments sets (put the 84 board in the 85 cluster) and cleaned the unit all up, installed a new gasket.

* Front fender cut down, painted and fitted

* Front brakes assembled, new pads, new braided lines, new master cylinder

* Rear master cylinder rebuilt and installed. having trouble getting pistons out of calliper for a rebuild....

* Exhaust and 'new' style foot peg brackets fitted.

* Still messing around wit my DIY headlight relay thingy, which just refuses to work, but I havnt played wit it much yet....

* ummmmm thats about it. not much to go until its running and on the road. Then comes phase 2 (prep for the trip, and maybe some head work on one of my spare heads Smile )

Headlight relay circuit similar to Eastern Beaver

See if you can have more success with this circuit instead.

Thanks Robmack. Will give it a good going through this week end. im home alone and the wife is working. Knowing my luck, it will piss down rain though Wink

Opinion sought:

My wiring loom as fairly worn in places. The worst of which was several broken wires just downstream of the instrument cluster plug. I have soldered them back together and insulated it etc (although, my soldering has improved markedly since then). Yesterday I installed the instrument cluster to the bike again, and have realised there will be ALOT of movement of the wires as the bars are turned, pretty much exactly where I have had to join them with solder. Already, when the bars are moved through a certain arc I am getting the oil pressure light dimly flashing, so Im guessing I have a fault somewhere in my work that needs to be fixed, ill get to it.

My question is, even with expert, top notch soldering, will this always continue to be a point of potential failure? Can a soldered joint ever match a single piece of wire for strength and durability? Or am I once again fretting over nothing?

Soldered joints will not flex like wire.  That means you can probably expect the joints to fail within a short time.

I would suggest redoing the connections if there were only a few wires that originally failed.  Cut out the soldered joints for 8-10cm (3"-4") either side of the repair.  Redo the joints splicing in a 16-20cm (6"-8") piece of wire of the same gauge as the original however, this time, you'll be making two solder connections for each repaired wire.  That way, you can guarantee the soldered joints are in unstressed parts of the harness and the wire where the flexing occurs is sufficiently pliable.

When making the joints, don't twist the ends together.  Do what is shown in the drawing below:
Around the World On a K100 - Page 11 Mesh

This method produces the strongest joint with the least bulk.  Another thing to remember is stagger the connections so that any one connection will not overlap a neighbouring connection.  Don't forget heat shrink around each connection as well.

Well.....it wont start 'easily' and its thus far refusing to idle of its own accord....BUT IT RUNS!

Now I need to figure out the fine art of tuning and balancing and all that jazz.....Anyone in the Marrickville area today or the on the week end, feel free to come and lend a more experienced hand Wink

Already had a punter drop by to discuss the Heidenau tyres. He is putting them on his Bonneville

Just checked the oil sight glass and the oil is BLAAACCCK. Dropping it out and adding fresh stuff. Thoughts on that?

EDIT: Its prob just some excess moly lube I used when putting the cam shafts in....?
Its also running rich - black, dry plugs. Seems even on each plug.

Well, got it starting 'first push' as it were....

Got throttles pretty close to what might be called 'balanced'....

Then, as things warm up, the mix stays to rich, it splutters a bit at low revs, wont idle, finally dies, wont start again. WHen plugs are inspected, they are sooted up. To rich.

So I guess there could be a few things here....the  water temp sensor is yet again faulty, but in a different and exciting new way! Or the air flow sensor needs adjusting? Or maybe something else entirely. Will investigate when the earth has done  12 more hours worth of spinning.

But maybe, just maybe, this makes my list of needed parts long enough to duck out to the farm this week end....who knows...

Well, Ive said it before, and Ill say it again - I think Im nearly there...

So, you know the water temp sensor? that simple little gizmo that is so simple its never meant to fail? Yeah, well 3 out of 4 of mine are cactus.

One of them did not have connectivity, another 2 were stuck at 5.5 k ohms, indicating freezing point, one seemed ok, but for some reason kept the FI thinking the engine was cold and therefore it ran rich when it was up to running temp.

(EDIT: the one that was causing the rich running + flooding was actually for a 16V.  Embarassed  )

The 4th and final seems to be the keeper, as I now have idle, easy cold & hot start etc.

As you will see, the TB's are way out of wack, even though the PO reckons the butterfly adjustments have not been tampered with. Either way, the 3rd and 4th butteryflys were sliiiightly open when I installed them, indicating to me they have been adjusted or they have gone out of wack over time. Now they are very difficult to balance. I have shut the indle adjust screw thringys in all the way and held the throttle open a tad to observe the difference and it looked pretty much the same as it does in the video.

Will play more with the balance next week, but for now Im just totally stocked its running ok!!

Oh, I decided to measure the resistance of the ignition coils and leads. Leads were ok, but one coil gave a reading of 300ohms. I check my spare, ratty looking set and the appropriate replacement measured ok at 10 point something ohms which was the same as the other 'good' one. So from to shagged sets I made one ok one. If anyone is selling a set of the later model ones, please PM me. I have K1100 coils to sell as well.

More to come. Been a busy day.
