A) Thanks all for the bash plate ideas. I will be using the crash bars so will figure out a way of using those mounts. Looks like in some of the above pics that the front of the guard is being held on by 2 oil pump cover bolts....
B) What is the likely hood of my ignition leads being cactus after 226,000kms? Is there a good way to test them, should I just order new ones from Realm (wish I did when I got the shock)
C) If any of you have a store run by a little Chinese or Vietnamese lady, that sells all manner of cheap, cheerful and sometimes nasty items. You know, the 2 dollor type shop. Go there before you to the hardware store.
SHe sells spray paint for $3.50 (which is great stuff) and she has an entire wall of tools and hardware. The other day I bought some bolts extractors (easy outs) from Mitre 10 (aussie hardware chain) and they were $30 for the set. At the Chinese shop - the exact same set - $3.00!!! I was nearly sick when I saw it...and its the same for nearly everything else. She has great stuff. Tiny needle files, tap and die set....all nasty, but for a single use requirement they are ideal!

Hmmmm went down to the battery world shop and they had Deka batteries for a reasonable price so I bought one and a heavy duty negative lead.
The poor lady at the shop then proceeded to demonstrate how to connected it up, whereby she accidently connected the neg and pos to great excitement.....
I was nice enough to accept a $20 discount....but am now slightly regretting it....

Got the Heidenau tyres fitted today, front and rear. Look great!
On another note, the next hiccup has occurred....
I dont think that using the K1100 TB's and LT throttle cable will wirk with the LT handlebars
Cable is not nearly long enough - even trying all different routing paths.....such a bummer.....
I guess my only options are to use different bars or get a custom cable made - as even reverting to stock K100 TB's wont work, as I am using a K1100 master cylinder...

Have you got an RS throttle cable they are shorter by at least 100mm. I have a K1100LT with all the usual bits and the positioning is the same and it has plenty of slack

just keep the location to yourself ,,,so you have a chance of getting what you need ...like tac puller pliers ...just right for those oceter clamps ...and under 5 bucks ...grin

Yeah they are a bit more hardcore then I was originally planning....but i read alot of good reviews so we'll see how they go.

I have just ventured down the back garden, to where the mighty K stirs...head torch on head, beer in belly - to experiment - and, to my merriment, the cable has now chosen somewhat inexplicably to fit.

Ok, so im going to be starting the engine again for the first time since I tore the beast down....
Im concerned about any crap that may have fallen into areas that crap should have (im talking really small shit here, you know, dust etc)
Any methods/tips for this first start up? Should I run it for a little bit and change the oil?

Christ you ask a lot of questions to the forum, Just start it up (if it starts ) then bring it up to operating temperature and sync the throttle bodies . Don't be to worried about gasket silicon, it wont get through the oil strainer and wont hurt the engine. If all is running well, the engine oil should be fine for the first 1000 Ks, but if your fussy, change the oil after about 200 Ks and give it a filter. Years ago you could buy running in oil for start up, then change for operating oil, but that's long gone.

There's a lil green button on the right handle bar. Don't rev the shit out of it like we used do with the police bikes when we started them but that was just till the oil pressure came up.

not done yet. keep realising I have left parts at my various storage depotos. The hunt is currently on for my hall effect sensor cover (not sure if this effects starting or not)
The biggest set back since the week end and now is the fact that I stupidly cleaned up, and fitted seals to the WRONG bloody oil pump. So if anyone needs a nice K1100 oil/water pump housing with brand new seals fitted, let me know....
The positive side of that coin is the fact that my oil pump re build kit was in the box that went missing in the safe place. So I ordered a new one and then the safe place revealed its self. So I had a 2nd kit on hand....
Oh, and for the record - this does happen to be my build thread, so Ill ask all the damn questions I like
Now for my next one. and this one may just take the cake.....where does the other end of the bloody Neg lead bolt onto to? The manual seems to have paid as little attention to it as I did while disassembling it.

Took this the day I got em. Will get you the side wall pic soon. The dealer told me that the distributor told him it was front/rear. I trust dealers to much - my father worked for Frasers - I should know better.
EDIT: I just went and checked - it does have rotation markings for front and rear mounting.

The pumps are different. They changed the size of the gears wheels on the shafts, and the housing is machined differently to accommodate. I knew the shafts had changed, but did not realise the housings had changed too.

I'll certainly be following your thoughts on how they perform when you get to ride them on a variety of surfaces. I'll get some dirt under the Pirelli Scorpion Trails on the way to the Alpine Rally. They have certainly been good on the bitumen for my riding.

Yeah Im curious too. They are marketed as a true 50/50 tramac/gravel....Im fairly certain they will be a little to bias towards the dirt for me, but hey, ill give them a good thrashing prior to departing these fine shores and make my mind up. The dude at Balmain motorcycles reckoned they were the pic for what I was describing (vs the Scorpions) and some good reviews convinced me. But the proof will certainly be in the riding....Good to know there are dual sport tyre options out there though.

On most of my oil/water pumps, #16 is a threaded plug. On one or 2 of them though, its another sensor of some sort. Whats the sensor for?

No fuel pump action at all. (and it was working before I endeavoured on this voyage)
Dont have a multimeter. will have to pick one up.
Have also had to wire on another connector for the insturments, as a few cables are broken on my wiring loom...
Just thinking out loud here, as excitement mixed with frustration has got the better of me...
If the fuel pump does not come on when the start is pushed, it can be:
- bad pump
- bad wiring/connectors
- bad fuel injection relay
Is that it? Can it also be potentially caused by bad computer\s?

Yes, the relay got its signal from the ignition ECU.
It grounds the relay coil, the relay have constant power on the other side of
the coil.....when ignition and kill switch is on.

get a reasonable multimeter ,,then we can all breath a sigh of relief
dont forget if you get a auto ranging multi meter you might have to wait for the scale to settle durring an intermittent event
always best to get one with a fixable scale and learn where you should fix the scale to catch those events ...for most of us any reasonable multimeter should fix the scale at 20 volts (full range )? for dc voltage
and out here should be about $30 ....avoid going to motor shops to buy one you will pay more than needed ....maybe jaycar or similar
...psst ....dont forget the "deoxit" from them too
their needle file set (under 15) could come in handy for cleaning up some of those tricky connectors as well

EARTH POINTS: there is the brown wires under the tank, the neg lead to the gearbox, the rear
It doesnt help much that I have 3 different harnesses here and there are differences in all of them, so making comparisons isnt that easy.
For example: on the loom i am using, there seems to be an extra lead going from the pos terminal directly to the fuel injection relay, and I cant find this on the other 2. I didnt have it connected last night, but when I reinstall the loom I will try with that lead connected up.
(I removed the loom last night [getting fast at it now] to deoxit every connector and rewrap it in front of the telly - seriously considering getting some fuel line quick disconnectors though....)

IMMO you'll drive yourself crazy doing comparisons like that. Stick with the harness that appears to be the MOST intact and work from that point. Set your stake in the ground and work through any problems. A good schematic is your best friend.

yes floyd some have done it
the real issue is doing it backup again ....there is the drive assembly for the rollers in the bottom of the pump which has no real way of locking off the mounting screws at the right tension required .....you would need to find some fuel proof locktight ??
many just go the cheep replacement version ...fords and such ....rick is a big advocate of that ...and a few locals bought new pumps for around the 40 mark
some times ebay is your friend

The VL Commodore is a good replacement it just has a different strainer on the base

update:
New fuel pump fitted. Working great, fuel pump runs when starter pushed, fuel running back into tank.
But no kaboom yet.
Still have spark, but it seems to me that no fuel is getting into the cylinders....
I followed the troubleshooting flow chart in downloads right to the end, tested pin 9 and 12 on the black box. got a blinking light on the multi meter when I hit the starter. hmmmmm
