Figured it about time I start a small thread on my custom K project now that it is running, and a lot of the big work is done.

Ill start at the beginning, I was browsing craigslist for cheap bikes, looking for something most would call a basket case, and I found one, it was a k100. Now, I had never heard of a k100 before but even in its sad state the unique engine placement caught my eye.

Fast forward a week and it was mine for the grand total of 500 dollars. Here is what she looked like the day I brought her home.

I began taking the old girl down to the frame, inspecting as I went. Cracked intake boots, dirty throttle bodies, leaking fork seals, the works. I stripped the frame and painted it (intending to powder coat eventually) and I took the engine down too. Replaced rings, valve stem seals, lapped the valves so they sealed nicely again, painted the engine covers.

Now I am working on my Stand alone ecu conversion. Im using an MS3 Pro now and just recently this week I got to start it for the first time with the new ecu! It runs well and is looking good!

Interesting project. It would be really helpful for others if you can detail the work you did/are doing to adapt the MS3Pro ECU to the K100 engine. There have been other who have adapted the microSquirt to the K-bike but not the MegaSquirt. Are you replacing most or all of the Bosch components on the bike? What about the Mass Airflow Sensor, what are you doing with that unit? And the HES, are you using a standard unit or did you manufacture any special components to replace the BMW unit? Inquiring minds want to know.

Nothing particularly fancy with the HES. I purchased a kit from BSK speedworks that adapts the engine to a VR+Toothed wheel system, easy to use with any aftermarket ecu. Since I purchased mine by special order, they have added it as a kit to the website anyone can just buy for about 300 eur iirc.
I am using none of the OE wiring harness or engine control electrics.

So far, list of parts that I have used are as follows:

BSK speedworks Toothed wheel crank sensor kit

TPS Part number: Hundai 3517022600 (This fits on the stock 8v throttle body with no modification, the only custom part needed is a very simple adapter plate of approximately 1/4 inch thickness that cants the sensor forward so the sensor will work with the rotational range of the throttle body, alternatively one can use a set of 16 valve throttle bodies and tps sensor such as is used with the BSK speedworks kit)

Coolant Temp Sensor (exact same form factor and thread as stock, but is a single element unit compatible with modern efi): Bosch 0280130026

Intake air temp sensor: GM Temperature Sensor 25036751 (installed in a 3/4 NPT bulkhead fitting in intake manifold)

Coil pack: VW 4 tower wasted spark coil pack 032905106E (This coil pack fits rather well in the area that the OE coils did, is cheap, and has an igniter built in, greatly simplifying wiring, for any others looking to do this, for a higher price and less custom work, BSK speedworks offers a similar kit with mounting bracket and leads already included and ready to wire to any ecu)

Plug wires: standard plug wires from a vw jetta

As for the airflow meter, its gone (for sale if someone wants it, good price too), I am using tuner studios ITB tuning mode, which uses a blended table of manifold absolute pressure (Speed density) and throttle position(Alpha-N), so I have a silicone 90 and a filter affixed to the airbox where the airflow meter would be. This tuning mode uses SD at low load, high vacuum engine states, and once MAP reaches 90% barometric (90kpa) it switches to Alpha-N tuning. The reason for this is because tuning with just SD leads to issue tuning WOT, as for the latter say~30% of throttle will have very little change in intake vacuum. IIRC, the 16valve bikes with motronic ecu's use this same type of tuning algorithm, as do many modern efi motorcycles.
Now, one could replace the airflow meter with a modern MAF and tune that way, but I elected to go with the ITB mode for a cleaner look and more flexibility with the tuning as Tuner studio has a dedicated mode just for that specific application.

For the MAP I have bridged all the throttle bodies balancing ports together and run those to the fuel pressure regulator (stock) and then to the MAP input on the MS3 Pro Evo, reason being it provides a better average of the whole system that just one cylinder, and smooths the input into the ecu.

Thanks for the interest! I will probably make another post some time soon as I'm going to have some more time to work comming in the next couple days. Next thing on my agenda: mounting my new headlight bracket, and in turn my AEM cd5 dash to it, as well as my handle bar switches, the alternator exciter wire, a fuel pressure sensor, and I am going to be installing my experimental gear position switch circuit, and trying that out. I am planning to use this to show my gear on my dash, and allow starting with the clutch out in neutral.

Awesome!!! You've really transformed the K100 into a modern machine. You're quite resourceful in finding generic aftermarket parts to adapt into your design. If possible, I think it would be nice to create a list of after market parts that you've adapted to the bike. Would that be possible?

Very cool Wiz, thanks for posting the video update! Did you go with the MS3 because you wanted to change the engine mapping from stock and if so, what were the performance areas that you changed? Really curious about the possibilities that might be available with this kind of conversion.

So far, all the parts I have used that are not made for the k100 are listed above in the first post on this thread, bar some very generic things like the brake lines and levers, bars, ect. But pretty much everything you need to convert this like I did from the engine standpoint is up in that post.

I went with the a custom ecu for a variety of reasons, and more specifically the ms3pro for even more. But in the beginning I was planning on keeping the standard engine management, after a while the simplicity and such began to annoy me, like having to use a throttle advance, having it run pig rich all the time, and then eventually the wiring harness developing a number of gremlins. The gremlins pushed me over the edge, I just said alright I'm going custom so I ripped out a the old wiring and started from scratch. I ordered a microsquirt and a motogadget munit blue. I later realized that the microsquirt did not have wheel speed inputs, and didn't do traction control, So I returned it and got an MS3 Pro Evo, which does do all those things. In terms of the engine mapping, I have no Idea what the stock ecu was mapped to, so I can only show you what I am doing now with the mapping. Speaking in terms of performance the timing will now be alot more agressive I would wager, and that in combination with the unrestricted intake will be responsible for the horsepower gains I expect to see. I will edit this post in a minute and add some screenshots from my tune.

That is a seriously well thought out project. I'm also really pleased to see someone else who isn't afraid of ripping off the existing loom and starting again - in my case it was just replacing the existing loom with new.

Oh - and thanks for confirming that a Moto Guzzi hydraulic clutch lifter can be adapted to the K100 Very Happy

. I'd been thinking about it, but what you've done there confirms that one will fit.

In my case I just purchased a standard clutch actuator from Amazon, but I imagine any would work, there is a decent bit of room to work with.

An amazon or ebay search for "Motorcycle Hydraulic Clutch Cylinder Slave" or the like should turn up some results, most seem to be a variation of these two models here, I used the latter in black.

Thank you. I was looking at those (the second won't do because it's M8) but what threw me was that on yours you have the pull rod running the whole way through the body of the actuator. The pictures of the first one implied this was possible, but 'implied' and 'known' are two completely different things.

Hi everyone who has been watching this thread so far.

Its been a painful few months for me, but I have FINALLY received a very critical custom part to the project, and thus, I have also finally settled on a name for this bike.

I present the K100GSA Project!

And as a teaser of what's to come, my new front wheel!

Alright, the cats out of the bag, that is a KTM 1190 Adventure R front hub, laced onto a 19x3 excel Takadago rim, wrapped in a Michelin Anakee Wild tire. And I have accompanying front forks, and finally, 100% custom triple trees to go with it!

Here I have the center stand spaced up by about 1.75 inches, this gets the motor fairly level with the front shocks almost all the way extended, so this is roughly what I hope to have the bike look like when I get my longer rear shock, minus a small amount of sag in the suspension of course.

The triple trees were made for me custom by cognito moto out of VA, they did a superb job with the trees, all CNC'd and look fantastic, though, not cheap, definitely worth it.

In my infinite curiosity with trying to make my tune better, I threw the tank on and tried to start the bike. It had been almost 2 months since last running if I recall, and it fired up immediately and idled beautifully, with no hesitation in the throttle either. Very pleased with this.

This project is finally starting to take shape and it has me motivated to put in more work to get it done, so hopefully the progress picks up from here. The next thing on my list after the rear shock is a spoked rear wheel. I current have a hub from a r1200c at my machinist getting some work done to correct my offset, after that returns, I will be sending the hub out to Woodies wheel works to get laced up.

The enduro look is not for me, but I love the way you tied the rear fender into the side panels as one unit. You nailed the contours perfectly. That’s a beautiful bike.

Most leave the front of the tank bare, but those minor covers work. Are they cut down stock pieces?

Front end looks like it came out great. That's a lot of length! I've got a set from a Kawi 600 that might end up on something.

Don't know if you saw another post of mine, but I scored a deal on a 93 K1100RS in Mystic Red. After I use all the parts for a K740RS, your tank might end up on that to sell to some "cafe" builder. Your cap is gonna go on the 87K75S (keeping my custom) and be put up for sale.

I'm looking into a pichler faring, but I don't know if that's gonna work out... or if Ill like the RS faring better. Good thing I probally have a couple years to decide! (life does not let ne get much done with toys right now)

Over the weekend I worked on the tail end of the bike since I am waiting on more parts, and I feel fairly happy with the end result. Some hand shaping was done to try to achieve a somewhat seamless transition from tail to light.

Wiz, lovely piece of work. I’m looking at the whole BSK EMS kit because I’m thinking of modernising the electronics but don’t especially want to go to the 1100 TBs and TPS route. Did you finalise your TPS adaptor plate? Could you share the specs?

I didn't really make a design or anything, kinda just made it on the fly. That being said I could make a drawing of the design if you want. The over all design is very simple. Just a flat plate with 2 threaded holes and two holes to mount to the throttle bodies. Hundai tps sensor mentioned in post can be had fairly cheap, so it's definitely a more cost effective solution.

It's pretty easy to figure out yes, just tilt the sensor forward enough that it will stay in its range of motion. Holes can be marked from new sensor and old sensor.

There's not much to say here. I was on a ride and my engine let go, got it home on the trailer today and found out my intake cam shaft broke. See photo. Will be opening up the rest of the engine to look for any further damage. Thinking the valves and Pistons are toast.

The pistons will probably be OK but 3 or 4 valves will be bent. Check the tunnel of the cam and cylinder head for straight as a warped head often is the cause of that type of failure. Sometimes the head gets warped and is machined flat but that causes the tunnel to be out of true .

After a somewhat late night of disassembly, the doctors prognosis is not good. The work that would need to be done to the head and block to repair this is not worth my time or money.

That being said, since I am replacing my motor completely, im going to follow in the footsteps of TwoWheelsBetter and install a k1200 motor in its place. In addition that will give me some more electronics to play with like the electronic throttle advance and other gizmos.

Stay tuned for more I suppose.

I have never seen a camshaft snap like that, ever. I've seen them wear out until the lobe is near flat, but never break.

Rick: would mismatched cam caps cause that? i.e. cam caps taken from another bike?

That is a possibility but a badly aligned tunnel is the usual cause.

The "history" of this engine is when it was built, a big mystery and then me putting 210 aparently very hard Miles on it.

No, I have no idea what that engine might have had done previously. I only lapped the valves and replaced stem seals up there.

Picture links are to adv forum where I originally posted this, I am maintaining two threads and this was easier to do. Hope nobuddy minds.

Some more information on the damage done, and why I decided to replace the whole engine.

First thing to go, was the intake camshaft, as you all know. Broke right between cylinders 1 and 2, so the intake valves for cylinders 2, 3 and 4 stopped. The only valve that seems to have been damaged is #4, and some small markings on the respective piston.

After taking the head off, I found more alarming news though. Keen eyed among you will notice the scoring on the cylinder walls. This came a quite a surprise to me, since every single cylinder was scored. Some deep enough it could be felt with a finger. I personally replaced all the rings in this engine when I did all the bearings, and the cylinders looked perfect. I honestly do not know why the cylinders look like this now, the rings were all gapped properly, lubricated when installed, and the bike has always had good oil pressure, so it's somewhat of a mystery to me. The engine was broken in with dino oil for 100 miles and then switched to synth, where there were another 100 miles before the cam failed.

In any event, since I was not comfortable leaving the cylinders looking like that, I decided I would replace the engine completely. I felt that the bike was, on the slow side anyway, so I elected to buy a good used k1200rs engine with 60k miles that should put me at 130hp at the crank or more, depending on my tuning. They seem to go for less than k100 engines anyway, and the process to fit it to a k100 trans is fairly simple. Today I spent a good few hours tearing the bike back down again, to get ready for when the new engine is ready to be picked up. Engine was purchased with throttle bodies and fuel rail, to make my life easier.

Rick: would mismatched cam caps cause that? i.e. cam caps taken from another bike?

The freight carrier responsible for getting my engine here (to California) has some how managed to send it to Illinois. I have no idea how you mess that up. It was only coming from Washington, so I was hoping it would be here within the week. I suspect not anymore.

It is probably one of the new Covid rules where carriers must move packages around North America for at least a week before delivering them to the consignee. This is meant to protect you.

I have come across broken camshafts on the K, suspect replacement bearing caps as a cause. Line bored and mated to their head.

Today I put the first coat of color on my tank. Unfortunately, it would seem that my paint gun has developed a spitting habit. Not sure what I am going to do to address that.

Leave it for a few days to go completely off, then pick off the lumps of paint with a jeweler's screwdriver or similar. Sand back with 1200-1500 grade wet'n'dry so there's no paint lip and try again. BTDT.

As for spitting: if you're sure that the gun is getting enough air, check the paint feed for partial blockage. If not that, check that the paint is not too viscous.

Are you doing a base coat/clear coat? If so, wet sand with 600 being careful not to go through. Then reshoot the base. I would make sure the paint is reduced properly, maybe add another 5% of reducer but no more. Set the gun up with a very lean paint setting. Air pressure should be near the top of the spec. Lay down 3 very light, barely visible, mist coats with 1-2 minutes to flash between coats. Don't hold the gun closer than 8 inches from the tank. The color is already there, all you are doing is blending out the sanding marks from the 600 and getting the metallic flop correct.

If you now have good coverage go for the clear, if not do another 1 or 2 coats until you have good coverage.

Checking your gun for a partial blockage is where I would start too. Meticulous cleaning of my spray equipment is a decidedly onerous task for me but it makes a big difference.

Love the colour too Wiz, glad to see that a minor setback such as blowing an engine isn't holding you back on this project! Very Happy

Since I am giving the paint a good long while to dry before I attempt any wet sanding, I decided to work on a potential replacement for the crank sensor.

Thing is, the BSK speedworks sensor works great, and is easy to install, however it sicks out really far and if I could just use something smaller, and have the cover still fit, that would be great. So in light if this I have made some models of potential trigger wheels that will fit in the standard location and use the standard hall effects sensors.

Here is the 24-2 trigger wheel I designed. I feel like this one has a good chance of working. 36-1 seems too fine, and 12-1 will definitely work, but if I can get the extra resolution of a 24-2 I will.

This may concern @mjones866 as I think he was having some issues with using the standard trigger wheels. I am going to get a quote to have one of these made, if it works and if you want one mjones, I can facilitate that.
