Trying to get this cafe/streetfighter project moving along.

I'm pretty set on ordering some Woodcraft hinged clip-ons, but don't know what kind of rise to get.  It would be neat to get a 3" rise, mount them real low on the fork tube, and move them when I want to be comfortable on longer trips.

However, I'm going to be putting an MT03 style headlight on the bike and it also has fork tube mounts.  Once I have it mounted on the tubes I'll be able to tell what rise for the clip ons (based on what space is left available along the tubes).

My problem is the headlamp brackets come in 39-41mm or 42-43mm.  Was wondering if anyone who has been through this has found that 41mm still works or not.

Trying to decide if I want to get a smaller diameter clamp and have to sand it out, or buy something a bit bigger (like 50mm) and use a rubber shim (like a coolant hose cut to fit under the clamp and take up the room.

Which K bike do you have? The earlier K100/K75 have a (standard or sport) fork tube which measures just a smidgen over 41mm, while the 16V K100 & K1100 use a 41.7mm tube diametre. What type of ears are you using? I used a slightly expandable version on my Big Block (Marzocchi 41.7mm) and ended up utilising the rubber sleeves that came with them to take up the 'slack'.

It's an '85 K100 RS.

I pulled the trigger on the 42-43mm clamps.  Slightly regret it but I figured it might be beneficial for headlamp stability/vibration if I had some rubber between the clamps and forks anwya.

Coming along nicely.  I have to fix a few imperfections on the tank before I can wrap it and purchase some clip-ons and it'll be 90% done.
